Cracks, Rust, and Metal Fatigue

Environment and heavy usage take a toll on steel. In humid areas, deep rust eats through the tube wall, creating weak points. Technicians look for stress fractures where winding cones and drums lock onto the shaft. Set screws bite into the metal, creating localized points that crack over time.

Metal fatigue is common in high-cycle environments. Frequent use causes the steel to lose its elasticity. A fatigued tube may “corkscrew,” changing its length and causing drums to rub against track headers. Once metal integrity fails, set screws will no longer hold, leading to a dangerous loss of tension.

Bearing Failure and Shaft Scoring

The torsion tube relies on bearings to rotate with minimal friction. When bearings seize, they “score” the surface of the tube. This friction generates heat and grinds away the steel. Technicians check for metal shavings or “black dust” around bearing plates as a sign of internal grinding.

Replacing bearings may not help if the tube has deep grooves. A scored tube creates a “catch point” that can snap a spring or burn out the motor. Replacing the tube with the bearings ensures a smooth surface. This restores whisper-quiet operation to the system.
